I think I would just go the welding route with the aluminum. Tinmantech has a bunch of info on this and it can be done with a torch. All of the old jaguar body's used to be welded this way.

Thanks Gary. I currently don't have any photos of the new pieces with a hand for reference but they're about 19" long and 7 " tall. I just sold all of these so I have to get to work on some new stuff.
